In a fully custom light stick project, a handmade prototype and a production sample are used at different stages.
A handmade prototype is mainly used before tooling to evaluate the physical design, structure, component fit and basic lighting performance. A production sample is made after tooling and is used to confirm the product under actual molded materials, production tolerances and final assembly conditions.
The difference is important because a functional handmade prototype can already answer many engineering questions, but it is still not identical to the final mass-produced product.
For projects that are still at the 3D design stage, custom light stick DFM review should normally be completed before the prototype and tooling stages.
A handmade prototype is normally prepared after the exterior design and internal structure have been reviewed, but before the production mold is made.
Depending on the project, prototype parts may be produced through 3D printing, machining or other rapid-prototyping methods.
Its purpose is not only to show what the light stick looks like.
A functional prototype can help evaluate:
A design can look perfectly balanced in a rendering but feel different once it becomes a physical object.
For example, the head may feel too large compared with the handle, or the handle may need to be shortened or widened. Internal parts may also need repositioning after the PCB, battery and decorative components are physically assembled.
These are exactly the types of adjustments that are better identified before the mold is made.
Even when a handmade prototype includes the actual PCB, LEDs and battery system, some details depend on the production mold and final materials.
These normally include:
The prototype may already show whether the LEDs are bright enough and whether the general diffusion direction works.
However, molded plastic thickness, transparency, surface finish and final assembly can still change how the light appears.
For this reason, lighting can be evaluated before tooling, but the final optical result should still be checked on the production sample.
Logo printing is different. It is normally not necessary to print the final logo on a handmade prototype because the prototype surface and material may differ from the production plastic.
Final logo printing should therefore be confirmed on the production sample.
Once the production mold is completed, the factory can produce the first parts using the actual tooling.
These samples bring the project much closer to the final mass-produced light stick.
Housing and Assembly
Check whether molded parts fit correctly, whether the housing closes properly, and whether joints, gaps and fixing points are acceptable.
The PCB and battery layout may already have been verified in the handmade prototype.
At this stage, the focus is on final fit under actual molded-part tolerances, including button alignment, battery installation and internal fixing structures.
Check brightness, LED color, diffusion, bright spots, dark areas and the appearance of internal acrylic or decorative parts.
The goal here is not necessarily to discover the lighting concept for the first time, but to confirm how it performs inside the actual production housing.
Review plastic transparency, surface texture, color, printing and other visible details created through the real production process.
This is also the correct stage to approve the final logo printing result.

In one recent custom light stick project, we prepared a physical prototype before tooling.
The prototype allowed the customer and our engineering team to review the overall shape, head-to-handle proportion, grip and internal component arrangement. The PCB, battery structure and lighting could also be installed and checked before mold development.
This made it possible to identify physical design adjustments much more clearly than from the 3D rendering alone.
However, the final plastic finish, production assembly tolerances, logo printing and final light diffusion through the molded housing still needed to be confirmed after tooling.
The handmade prototype reduced uncertainty before mold investment, while the production sample provided the final check before mass production.

Yes. If the prototype is fitted with the intended PCB, LEDs and electronics, brightness, LED color and general diffusion can already be evaluated. The final lighting result should still be confirmed with the production housing after tooling.
Because production materials, injection-molded parts, tolerances, surface finish and final assembly can introduce details that cannot be fully reproduced in a handmade prototype.
Normally, the first production sample should be reviewed before bulk production. If significant issues are found, mold, PCB or assembly adjustments may still be required.
A handmade prototype and a production sample are not duplicate sampling steps.
The handmade prototype helps verify the design and functional direction before tooling. The production sample confirms how the product performs under actual manufacturing conditions before mass production.
